Garrett i have 2 suggestions and i am just shooting from the hip. Not sure it will be either one.

1. In a can am. We have to use isoflex grease under the one way bearing. It is a superiosr lube and is a must for the one way bearing in the can ams.
2. It sounds like a drag car motor. A lot of people hear a drag car and think the whine comes from the blower on the car. But in all actuality the whine is coming from the timming gears. Drag cars dont have a timing chain they have timing gears and thats where the whine comes from. Just sounds like something is dry.

Im not sure either of the suggestions i have given you are the solution but you have tried everything else so why not look there. I know that AC doesnt say you have to use isoflex grease under the one way but its worth a try.

Garrett, Although my prob was on my old 650, the sound is hauntingly similiar. I had the same sound and same issue with mine where the whine was there at idle, it would away at acceleration. Turned out to be my one way bearing and while it didnt go out on me, it went out on travis tucker....and at a very compromised position while loading it up in a truck.
I cant remember how similiar the 500m and 650 auto are at that area in the clutches but I would think that your prob was the same as mine.

Dang Garrett I wish i had some advise, I am just as stumped on these one as you are.
I think what ever it is heat has a major play in it, just because it only does it when it is hot and has time to expand and the tolerance has changed and the noise comes in.
That one way bearing sure sounds like it just may be the problem but dang it that one way came out of a different moter that was not making noise.
So just maybe when the motor was put together just maybe there was not enough assembly lube on that bearing and it went south.
Anyways i am just as baffled as the next guy and do not let these punk A$$ kids get under your skin. We no who yea are!!!!!!!!!!!!!

GWC, tore into mine today and this is what i found.all my idler gears were ground down and the top pin for gear was broke off in hole.i think the whole culprit of all this is the bearings in 1 way starter gear is gone, there is alot of slack in it from side to side.but mine will just turn 1 way as urs

bottom pic u can c where it got in case on bottom right, its not good

yeap not good,  the one way will spin one direction but not the other but i dont think its spose to have any real side play to it.

If you case (the hole) is broke out and wont support a new shaft you will either have to get it welded up, buy new cases or its a pull start bike from now on.

i have those gears if you need them and one of those shafts the other one broke in half.

was your motor makeing any type of whinning noise before it let lose..???

i have both the little gears and only the top shaft as the bottom one on mine broke just like yours did. but you will have to make sure it will stay in the case or it wont do you any good unless your going to try to have it welded up.

nope and that part sucks, you might get a local dealer let you rent one or borrow one from them. it wont come off with out the right puller that is for sure.

For the H1 engines that shaft was changed to a solid pin to make them stronger. I believe they are the same length, if they are I'd use that instead. The shaft usually breaks first, then it will bind and break out the case or mag cover.

It looks like your hole is still "intact". You may be able to remove the broken pin and just replace it. However, I had mine welded up and it holds fine. Honestly, I doubt your one way bearing caused the mishap. Not saying it couldn't, but I figure it would have shown some signs of wear(such as GWC's whine) before your case/gears let go. How long have you noticed the problem? Any chance you have had water in the motor prior, or maybe a low battery?

One thing that gets me is the starter idler gear that comes into contact with the starter; yours looks all eaten up(pic #3, left gear). The actual gear on the end of the starter looks to me made out of a softer metal. My thinking is it should give before the idler gear. What does your actual starter gear look like?

yes it has had water in it, but i have had it down and broke apart (bevel gear).it actually sttarted cpl weeks ago on a ride, haven't rode since i got back from that.went to crank it up cpl days ago and the clanking was alot worse than before at ride.the smaller left runs on the bigger right, big left is for starter.the starter gear is knawed up alittle every 4 or 5 tooth.not sure what caused this, i do know my starter gear (1 way clutch) does have alot of slack side to side. there is nothing wrong with the starter gear.

be sure to check the hub/housing to insure no damage that would kill the new bearing.

I put a new starter on mine when I try to crank it it's like the starter is under a load it will make my display blink off the back on. Could this be the starter clutch, my gear spins freely one way but won;t spin the other way. What yall think?

Yes it is spose to spin one way free and not turn the other way (by hand) as you would be spinning the motor over if you did turn it.

Naw I didn't try to jump it but the starter dosen't sound right it is very loud. I took the plug out and it turned over put the plug back in and it did the same thing the + battery cable gets real hot. The battery I have in it was almost fully charged up. I am going to put it on charge all night. Would the battery not being charged have something to do with the loud noise when trying to start? Just put it on charge the battery, just from trying  to crank it maybe 3 times the battery drained a good bit. thanks for any info.
