I HAD SAME PROBLEM ON NEW BIKE, ONLY HAD 33 HOURS, HAD CONNECTER REMOVED AND WIRES SOLDERED,WENT RIDING AND FAN WOULD NOT KICK ON AND ENGINE WOULD STILL OVERHEAT.  TOOK BACK TO DEALER SAID THE CORROSION HAD CAUSED SENSORS FOR FAN TO ARK AND GO BAD. HAD DEALER FIX HAVENT HAD ANYMORE PROBLEMS      BIKE HAS 2 INCH LIFT. ITP TYPE 7 BLACK. 30 INCH MUD LITES. OUTLAW CLUTCH. JET KITS, HMF PIPE. KN FILTER. BAYOU SNORKELS. SOON TO HAVE CDI MODULE

Hello,

Great info!!!! Fixed my fan problem. The 4x4 does not work now. I made the mistake of not disconnecting the battery and there were a few sparks very brief but still had sparks. Do you think the cdi was fried? If not could it be the other buss connector? Should I replace with the factory cdi or go with the Dynatek or Moose module? Please let me know!

Very good info. Thanks alot i fixed my friends 06' that had all kinds of electrical problems. Key not working, dash lights on all the time or flickerings, speedo inop, 4x4 inop, killing the battery.
Im gonna check my 07' for that same connector.

try a 15 amp fuse that what the service department put in mine and i havent had any problems yet

although we ride in the mud and water a lot i dont think its the harness. my bf and i have noticed a big problem with the fan not turning on. it seems as though it is fine when we are riding fast (basically air cooling the engine) but whenever we are crusin or taking a trail ride, enevitably the light starts flashing and it gets way too hot!!  we have pulled off almost all the plastics to get to the most rediculously placed radiator cap ever!--- we found that bc the temp sensor is set so high on the radiator- the sensor dosnt always know how hot it is and thus wont turn the fan on.

at this point though- we figure we will just re-wire it and put the fan on a switch so that it can just stay on whenever we are riding.

just a thought for any of you who are michanically smart enough to fix something without giving the dealer a ton of money for the main harness when they know the problem is the back smaller harness and wont sell it seperate...

Hey bud, honestly it prob. is the connector.  Mine did the same thing overheating.  I tore into it and it's fixed.  I didn't do the front one yet but the back one was all coroded with crap.

To my knowledge, no one that I know of has had to pay to fix this problem and if you read the very first post in this thread, it's Kawi's own admission to the problem and cause. I would never put the buss back in if they did offer it. Positive and negative wires don't mix.

If your radiator is properly filled and burped, the fan should kick on between 205*-212* which I would agree is kinda of high, but the pump is moving the fluid, so it's not gonna be a different heat in any different area because it's under constant pressure and flow. 4-4 in the service manual. Good info.

i had to pay to have this fixed on mine and its the dealer i bought it from brand new . they acted like it was all my fault , cause they said it had been in deep water .

well i guess this is were to post my problem i will do the same fix /prevention... my brute has the problem with the temp light, fan i guess its frickin 20 degrees and the things saying its overhearing, intermitantly at that so i think i have the same prob.. drive for over an hr and nothing hit some climbs and bumps fan coomes on and off light blinks and goes off... so i will do the same . mines  tore apart anyway ill get r done hahahaha

thanks for the info mary!  i did what you said to a tee and the fans workin, everythin fine.  worked on the bike all morning and put 10 miles on it this afternoon.   i took my time and followed yur instructions and the whole process took a long time but when that fan cut on---what a great feeling  thanks again!

Sry...forgot...

Thx to 4wheelfurry for also getting me back on the parade route.  I did take his advice and wire a switch to manually turn the fan on...just ran a wire from the +battery to the switch, then to the blue wire going to the fan.

Somehow the wire going to the thermostat got ripped off the thermostat, and to fix that I would prob have to order another thermostat sensor (~$50) and that ain't gonna happen, so just gonna keep my eye on the HL tem gauge!

i fixed my buss connector today the rear and like was stated it was all corroded and green, i cut and slodered mine i would post the pix but i cant figure out how yet , i have yet to do my front.....seems to be fine now time will tell its cold here so ill see if the fan problem is gone or not i bet it is though.

I believe that on mine ('06) that one buss connector had the white wires and the brown wires in it, and another buss connector had black wires in it.  I did both buss connectors in the rear of the machine.

From the looks of your avatar, it could be because your radiator is packed with dry up mud. If your fans not coming on then yes, this could be the cause.

lol, yea she has been used and abused, but I make sure to power was the radiator after times like that, cuz I learned early that the brutes radiator likes to hold everything (makes it hard to go mudding on the trails).  So I know its not the radiator,  recently though, I was just riding on the ice on a local lake (climbing some snow banks) and the temp light came on from that, and once when I was pulling a trailer and like 4 people and some fishing gear it came on, very discouraging....I think i am going to have to check out this solution.

It definately would not hurt for you to look at the connecter with the 4 whites and 4 browns. The whites usually corrode pretty bad and cause problems on the 2006's. Let me know if I can help.

Mudcrazee, as I posted above, do you recall a smaller buss connector that had 3-4 black wires in it ('06)?  I can't remember but I seem to believe that there was.  I don't want to steer anyone wrong.

What they did on the 2006 was put all the grounds, should have been 6 total in another connecter. To my knowledge, noone has had problem with the actual grounds on the 06's, but the (4) whites "ignition" wires that are in the same connecter with the (4) browns "hots". The ignition wires are still corroding pretty bad.

Ok I think I remember now.  I know there was alot of wires that had to be connected.  What I did was this:  after I soldered all the whites, browns, and I believe blacks, I put wire nuts on them (like you use when you connect wires in a junction box in your home) and the I had to use one that was bigger to to the amount of wires and I think that they were the black ones.  I did all so I didn't take any chances.  Also I placed silicone inside the wire nuts after I twisted them onto the wire.  All copper was covered with silicone.  Then lastly I taped everything up with black electrical tape.  If I have to pull the rear plastic off I will take a look and see if everything is ok.
