Help me here!
I got a 06 500EFI with 1500 miles on it. First off, when my AWD switch is in AWD mode, it works like it suppose to. When I flip it back to 2WD and start cuttung up in mud or sliding around, the front tires engage slightly. It does not engage quit as hard as if the switch was in AWD mode. It seems like its more prominent to do it when the engine RPMs are kind of high. I do change the fluids on a regular basis, so the lack of preventive maintenance is not the problem and I'm not a big mud thrasher like most of you guys are, so therefore I don't use AWD that much. Does this sound like some trash or something may have got caught up in the ETC housing?
Please help me because I don't care to take it back to the dealer!

One of two things likely happened.  One could be that the cage is cracked.  The other (and more likely) possibility is a magnetized armature plate.  you'll have to pull and split the front diff, which isn't too difficult to do, and check to see which it is.

It's really not that difficult, just time consuming.  You'll need to remove the front axles, remove the roll pin from the front prop shaft, unbolt the front diff, then you can unbolt the bottom of the front part of the fram and with some tugging you can get the front diff out like that.  To open it up you'll just need a basic set of tools and a clean bench.
The toughest part could easily be getting the front axles out.

What do I need to look for on the armature plate to know if it's the problem or not? I do have the big service manual- are their instructions pretty accurate? Thanks for your help Big-T

Uneven wearing on the armature plate can be an indicator.
Since you have a service manual, yes the instructions are perfect.   I yanked mine out last month for a rebuild using the book and everything went smooth.
But my radiator isn't down there so things went a little easier for me.

What causes the uneven wear on the armature plate? If the armature plate is the problem, should it be the only part I'll have to replace, or is there another part I'll have to buy that maybe causing the wear on the armature plate?  I'm just trying to get my ducks in a row before I tackle this thing.  Thanks for your help!

You need to check the ohms of the coil as well. Mine has the same problem and I have already replaced the armature plate and the problem came back three weeks later. My problem is my coil and I would bey yours is also.

Honestly I'm not really sure what would cause uneven wearing on the plate.  Busted cage maybe? Uneven rotation due to corroded rollers?
I bought the cage, rollers, & plate prior to my teardown, and even though the plate & cage looked fine, I replaced it all.

Good input Ed, I forgot about that issue that might be causing the problem.

Just my 2 cents but you can leave the axles in the gear case if you want but you have to remove the axle nuts to be able to slide them out with the front diff.  I have removed it with all three axles in place.  You might have to lift the radiator out of the way too.(don't unhook it, just lift it)

Another reason why relocating the radiator is a great idea...lol

Sounds like you have pitted rollers or a magnetized Armature plate, you can replace the A-plate with John Deer P/N MIA 10656 for $17 and the roller kit is John Deer P/N MIA 10666 for $24. The minor repair kit has all the seals and O-ring you need, P/N MIA 10654.

The factory spec for resistance is between 22.8 ohms to 25.2 ohms.

The way I get the diff out:
Remove tires, remove the brake caliper and hang it by a wire, remove axle nut, remove the hub/brake assembly, remove A-arm from ball joint stud, pull axle out of strut tower/hub, soak axle with penetrating oil (might want to do this prior to starting to get a head start), jerk axle out of diff, move to other side and repeat. unplug the fan wire under the front storage box and unbolt and remove fan from radiator, unplug diff wire from under the pod and tie a piece of wire to it, then tie the other end of the wire to the handle bars, pull the diff wire down ( carefully so it does not hang) and untie the piece of wire and leave it hanging, this way all you have to do is re-tie the diff wire to it and pull the wires up instead of fighting the wires and trying to snake it through there. Use a punch and knock out the prop shaft roll pin, soak prop shaft and diff input shaft with penetrating oil, now unbolt diff from frame. Use a pry bar or LARGE screw driver and pry between the end of the input shaft and the prop shaft u-joint to get the diff out. You will have to wiggle the diff and turn it some to get it to clear the radiator and the frame support.

To test the A-plate you will need to crack the diff and then plug the coil back into the wires under the pod, or supply 12 volts another way, and engage your AWD, be sure bike is in H or L gear, then try to turn your A-plate by hand. It should be very difficult to turn the A-plate by hand when the coil is energized. Now switch off your AWD and try turning the A-plate. It should turn freely with no feelings of reistance or snagging. If it does not turn easily then it is magnetized. All you NEED to replace is the A-plate if it is the culprit; however you may want to go ahead and due a full rebuild while you have it apart.

I would change my fluid first to see if that helps any if you have not already done that. Remeber it only takes 5oz of Demand Drive Fluid for non-ADC bikes and 5.2oz for ADC equipped bikes. Good Luck.

Thanks a million. John Deere parts? who are you ordering them from? Man
I've been pricing all over the internet and the OEM Parts are some expensive stuff. An armuture plate alone is $65 on average.

This is the first major problem I've ever had in 4 years of owning Polaris's. I know some of the basic maintenance problems of em, but this is a little new to me. I guess this is the best way to learn! Thanks for all of your help guys!  I'm going to catch a bunch of crap from my Honda friends. Then again maybe I should watch who my friends are.

You can get the JD parts from any JD Gator dealer. The Front housing is not that bad, just pay close attention to how everything comes out and you should be fine.
