I've seen it on 2 or 3 bikes over the last 5 years or so. Not too common but it has happened. one of the guys told me he thought his was from slamming the front end down after wheelies. Another one is one of my buddies his broke then AC replaced his frame and He Broke it again.

I'd just find a welder and have it braced and re-welded.

I was going to do it myself, but would like to know or see pics of one that was welded and braced up.  I ll call SH today and ask what they do.  I shoulod get a new frame cause I still have warranty but who knows how long that will last...........    I think it was from pulling a friends rhino out of a pond this weekend.  The front was bounsing alittle bit.

I broke mine and have seen and fixed several others.  I even broke the front mounting tabs for my rear diff.  I just took some 1/4"x 1" bar stock as long as the cross brace on the frame, welded two mounting tabs on it.  Then I cut holes in the cross brace big enough for the tabs to fit through.  Installed the bracket in the cross brace from the front and welded in place.  This allowed me to lower the differential in the frame which helps on CV angle.  Not much, but some.

It's an 05.  Should be the same.  Maybe it looks different because there is no radiator.  I put the same bracket on an 06 and an 04.  The 04 took a little more cutting, but it works the same.

How long are the tabs that go to the diff?   And should I worry about the angle of the diff?  If its not at the right angle it would put stress on the drive shaft right?

I can't remember how long they are but I wrote all of the measurements down.  I will post when I get home.  Yes the diff must be level in the frame and centered to prevent more stress on one axle or the other.  And like I said earlier, I did lower it in the frame maybe 3/8 of an inch.

Yeah, it might be a little tight.  Good idea though.  I forgot to say, when I welded my ears, I put a really thin washer between the housing the ears to allow some clearance.  Just enough to allow the diff to go in and still pull up tight.

Looks solid now.  You should be done with that.

Happened to me with 28" swamp lites on an 05 500m.  Dealer welded it up under warranty.  What a cop out.  I would have hit him up for a new frame, but I knew he wasn't good for it and the bike was already sold by the time I got it back from the dealer anyways.
